Since you've made like a zillion customs using these bodies, have you streamlined your process at all for disassembling/sanding joints/etc.? Do you have a usual workflow? What are the problem areas you keep coming across?

Ha. Yeah, I pretty much only use the Hasbro bucks these days. I have gotten the disassembling/preparation down to a science and can do it in 1-2 hours. The biggest problem area for me is shoulder disks. I have had zero success sanding those down and having them look good (and too lazy to really do it the right way). So I just make my base figure selection based on the color of shoulder joints. I even play with the look a little. So for example, with this Batman Beyond, I used a Giant Man with Red shoulder joints because I thought it might cool to have the red on the shoulders. Did the same thing with my recent Quicksilver (white shoulder stripes). For elbows and knees, I disassemble the arms and legs and use an Exacto knife to shave off a little from the joints. I find the shaving with a knife cleaner and easier than sanding. Same thing with ankles and wrists. I do try to match color, but when I can't, I will use an exacto knife to shave a little bit off vs. sanding.
